What Can You Build from Scrap Sheet Metal?

Added a bear and a rabbit to the collection, both made entirely from leftover off-cuts around the shop. What started as cleanup is turning into a consistent way to stay sharp with fabrication.

• Built entirely from scrap sheet metal that would otherwise be discarded
• Formed using self-made templates and basic hand tools
• A practical way to refine layout, cutting, and bending skills

Keeps the bench clean and the skills sharper.

Following a suggestion from my friend on my last post, I finally got around to making a bear. This fella hasn't missed a meal, though. I also added a rabbit to the collection, both made entirely from leftover off-cuts around the shop.

Dryer Vent Safety Matters

We were recently called to investigate a dryer that was taking a long time to dry clothes. After removing the vent connection, we found a major lint restriction inside the exhaust system.

The buildup inside the pipe was significant, and the system had the equivalent resistance of approximately 150 feet of straight duct once all of the turns, flex and restrictions were accounted for. This severely limits airflow and creates a potential dryer fire hazard.

We removed the restrictive sections and corrected the venting so the dryer can exhaust properly again.

A few important dryer vent safety reminders:

• Dryer vents should be cleaned once per year for households with up to two people
• Homes with three or more people may require cleaning three to four times per year, depending on laundry loads
• Do not install screws inside dryer vent systems. Screws catch lint and accelerate blockages
• Avoid excessive flex duct and unnecessary turns whenever possible

Lint buildup is one of the leading causes of dryer fires. Regular inspection and proper installation are key to keeping your home safe and your dryer running efficiently.

If your dryer is taking longer to dry or the laundry room feels hot or humid during operation, it may be time to have your vent checked.

Return Air Is More Important Than Most Realize

You cannot supply air into a room without properly returning it.

When return air is undersized, the system struggles. The result:

• Higher static pressure
• Increased noise
• Reduced efficiency
• Long term strain on equipment

Return grille free area matters.
Duct sizing matters.
Even closed bedroom doors can create pressure imbalances that affect performance.

A properly designed return system allows your air handler or heat pump to operate within manufacturer specifications, protecting reliability and long term performance.

At Simply Sheet Metal, we use dedicated duct sizing calculations to balance material cost without limiting system performance or durability. Return air is engineered, not guessed.

Balanced airflow across Vancouver Island.

Proper Grille and Register Sizing Matters

Grilles and registers are not just cosmetic covers. They directly impact airflow, static pressure, and overall system performance.

When supply registers are undersized:
• Air velocity increases
• Noise increases
• Air delivery into the room is restricted

When return grilles are undersized:
• Static pressure increases
• Efficiency drops
• Equipment life can be shortened

Proper sizing is based on airflow requirements, free area, and velocity. Not appearance.

The result of correct grille and register sizing:

• Balanced air distribution
• Lower static pressure
• Reduced noise
• Improved energy efficiency
• Longer equipment life

Simply Sheet Metal designs and installs duct systems across Vancouver Island using proper airflow calculations, including grille free area and return air sizing.

If you are building or renovating, make sure your duct system is designed correctly from the start.

Most homeowners focus on supply vents.

Return air is just as important.

You cannot push air into a room if it has nowhere to return.

Undersized returns cause:

• Noise
• High static pressure
• Poor airflow
• Equipment strain
• Uneven comfort

Return grille free area matters. Duct sizing matters. Even closing bedroom doors can disrupt airflow balance.

At Simply Sheet Metal, return systems are designed using proper duct sizing calculations that balance cost without sacrificing performance or long term reliability.

Airflow is engineered, not guessed.

Not All Duct Systems Are Designed the Same

A dryer exhaust system and a heat pump duct system serve completely different purposes.

Dryer exhaust systems must handle high moisture, lint, and velocity. They require smooth interior pipe, minimal restriction, proper slope, and correct exterior termination.

Air handler and heat pump systems must manage static pressure, balanced airflow, friction loss, and long term performance across the entire home.

Treating them the same leads to problems.

At Simply Sheet Metal, we understand the differences between exhaust venting and air distribution systems. Each system is designed for its specific function, not installed with a one size fits all approach.

Proper design means:

• Better airflow
• Lower static pressure
• Improved efficiency
• Longer equipment life
• Safer exhaust performance

Serving homeowners and builders across Vancouver Island.

Airflow done right.

Most duct elbows are installed without turning vanes.

That is a mistake.

When air hits a square elbow with no vanes, it creates turbulence and friction. That increases static pressure and reduces system performance.

Turning vanes guide the air smoothly through the turn.

That means:

• Better airflow
• Less resistance
• Quieter operation
• Improved efficiency

They also allow for tighter layouts in mechanical rooms without compromising performance.

It is a small detail that makes a measurable difference.

At Simply Sheet Metal, airflow is calculated, not guessed.

Serving Vancouver Island.

What Do You Do with Your Scrap Sheet Metal?

Following a suggestion from my friend on my last post, I finally made an armadillo. This time, I added a fox as well, both built entirely from leftover sheet metal off-cuts that were too small for normal use.

What started as a way to clean up the bench continues to turn into a solid creative exercise.

• Made entirely from sheet metal off-cuts
• Self-made templates and basic hand tools
• A practical way to reduce waste while keeping fabrication skills sharp

Do you have any suggestions for what I can try next?

A Short History of Ductwork
We have been moving air through buildings longer than most people realize.

Ductwork is not new technology. The concept of channeling air dates back thousands of years, from ancient civilizations using clay and stone passages for ventilation to early furnace systems in the 1800s that relied on simple sheet metal trunks and branches.

By the early 1900s, engineers had already begun applying fluid dynamics to air movement. The math behind friction loss, velocity, and pressure relationships has been established for over a century. What many call “new standards” are built on principles that have been proven for decades.

The duct calculator has been part of the HVAC trade since the mid-1900s. Long before digital tools, technicians used cardboard ductulators to size systems accurately and avoid the guesswork that leads to noise, low airflow, and poor performance.

• Duct systems have existed in some form for thousands of years
• Modern airflow principles were formalized over 100 years ago
• The ductulator has guided proper duct sizing for generations

Good airflow has never been an accident. It has always been a matter of understanding the fundamentals and applying them correctly.
Leave the guesswork to the amateurs.

If Your Air Handler Could Talk, It Would Say It’s Not Into Being Choked
Proper Airflow Starts with Proper Design

When a system is undersized, everything suffers. Airflow drops, noise increases, and the equipment works far harder than it should. This upgrade replaced a restricted, underperforming setup with a properly designed system that finally lets the air move the way it should.

• New ductwork and fittings delivering 1035 CFM at 0.38 static pressure
• Smooth, efficient airflow with little to no noise
• A correctly sized system built for long-term performance

A well-designed HVAC system should work with ease, not struggle for every cubic foot of air. This one can finally breathe.
