Maximum dimensions of product are 198.00 mm * 156.00 mm * 48.00 mm; average thickness of plastic part is 2.00 mm, material of plastic part is ABS, shrinkage rate is 1.005, and weight of plastic part is 172.60 grams. Technical requirements for plastic parts are that there should be no defects such as peaking, underfilled injection molding, flow lines, pores, warping deformation, silver streaks, cold material, and jetting lines, and meet ROSH environmental protection requirements.

Structure of plastic part is shown in Figure 1. Length is 374mm, outer diameter of small end is φ51mm, wall thickness is 2mm, aspect ratio is 7.3:1, shape is slender, and bilateral slope along axis is 0.25°. Inner diameter of small end of plastic part is φ36mm, and there are 6 protrusions on the inner surface of small end. Three long grooves with a width of 7mm are evenly distributed on the outer surface of plastic part. There is a groove-shaped hole inside one of long grooves, and there are two depressions on both sides of long groove. There are two square holes near small end of plastic part, with a size of 28mm*20mm. Angle between cross-section center lines of two square holes is 120°. Buckle positions ① and ② are located at both ends of square hole. There are several ribs on outer cylindrical surface of large end of plastic part. There are two difficulties in mold design: first, square hole, buckle position ①, and buckle position ② are close to each other, so an independent demoulding mechanism cannot be designed, and a linkage demoulding mechanism must be designed; second, ejection distance of long core-pulling mechanism is relatively long. Considering molding accuracy, long core cannot be extracted from plastic part at one time, and a non-standard ejection mechanism needs to be designed.

Figure 1 shows a car dashboard skeleton. Material is PP+LGF20. Process requires physical foam injection molding. There are 4 inserts in airbag frame area of dashboard skeleton, which are placed in corresponding areas by a robot when mold is open. During production process of this plastic part, bulges often occur in corresponding area of insert. As shown in Figure 2, some parts are soft due to insufficient cooling, and are propped up by physical foaming to form bulges. In order to verify above point of view, cooling time was extended from 30s to 52s in terms of process, and bulging no longer appeared in corresponding area. Based on this, breakthrough direction for improving appearance defects of plastic parts is to improve cooling effect of corresponding area.

When parts are cut, in order to facilitate withdrawal of tool and ensure that contact surfaces of relevant parts are tight during assembly, undercut groove or grinding wheel overtravel groove should be pre-machined at the step of machined surface.
