Don’t assume you know what your customers want without asking them

One mistake many suppliers make is assuming:
“We improved it for the customer.”

Sometimes a factory may think:
• This material is “higher performance”
• This process is easier for manufacturing

And then they change something without customer approval.

This is extremely risky. Because most cable assemblies are not designed independently.
They are designed on Existing equipment, or Limited installation space, or Certification requirements or Assembly processes on the customer side a small change that seems harmless inside the factory may create major problems in the real application.

Any material, component, or process change should be discussed and confirmed with the customer first.
Good engineering is not only about improving products. It is also about respecting the original design intent.

No part number. No drawing. No cable spec.
No connector brand. No application information.

The original supplier disappeared,and not stored the engineering file. Customer want make a same one.

Why Small Batch Cable Assemblies Are Actually More Difficult

Many people think large-volume cable assembly production is difficult.
But honestly, in many cases, small batch custom cable assemblies are actually harder.
Because the process is almost the same. Whether producing: 100 pcs or 10,000 pcs.

The difference is:
Small batch projects are usually still in the R&D or development stage. Requirements may continue changing during development, which often means: multiple prototypes and long conformation cycles.

Another challenge is material sourcing.
For low-volume projects, many material suppliers are unwilling to repeatedly support small quantity sampling, especially for special connectors, customized cables and uncommon materials.

This creates a lot of hidden cost.
Engineering support, repeated communication, sample rebuilding, material coordination, and long project timelines all increase the difficulty of small batch projects.
It requires patience, engineering cooperation, flexible supply chain management, and long-term project support capability.

Cable Passed Electrical Test — But Failed After Installation

We once had a real project involving a 50Pin SCSI cable assembly used for automotive video transmission.
At the factory, everything looked normal.The cable passed, continuity test, short/open test and insulation test
But during actual installation and system testing in the vehicle, the customer reported some products occasional reboot or crash during startup.

But after deep analysis, we found that high-speed signal applications are far more sensitive than basic electrical testing can detect.

The Reason Was in the Soldering Process

The 50Pin connector had extremely dense soldering pins with very small spacing.
Although the cable passed continuity testing, the soldering process itself was not stable enough for high-speed automotive signal transmission. The hidden issues are microscopic short-risk between and signal interference between nearby pins, which are sometimes difficult to detect through standard continuity testing.

Then we improved the manufacturing process. ✅ adding insulation tubing on each soldered pin. This helped increase insulation reliability between adjacent pins
,reduce interference risk and reduce hidden short-risk during movement.

Original vs Alternative Components in Cable Assemblies

Many buyers ask:
“Should we use original branded components, or approved alternatives?”
The answer is: it depends on the application, risk level, and lifecycle expectations.

In our experience, most of our customers are from overseas markets, especially in industries like automotive, industrial control, and outdoor LED systems. These applications usually have high requirements for reliability and long-term stability.
Because of that, for critical connectors, we normally recommend using original branded components such as TE, Molex, JST, Amphenol, etc.

Over the past few years, we’ve also noticed an interesting change in the market:
For many standard connector series, the price gap between original brands and alternatives has become much smaller than before.

At the same time:
💡 availability of original parts has improved
💡 many common models are easier to source from stock
💡 lead times are more stable than during the shortage period

So in many cases, choosing original components no longer means a huge cost increase.
But it can significantly reduce potential risks such as:
