Crusher liner performance can have a major impact on plant productivity.

At a copper operation, frequent mantle replacements in the primary gyratory crusher were creating repeated shutdowns and increasing maintenance demands. With liner changeouts needed almost every two weeks, the site was looking for a way to stabilise operations and extend wear life.

Working closely with the customer, FLS analysed the crusher feed characteristics and operating conditions. A high proportion of fines in the feed was accelerating liner wear and quickly reducing the crusher OSS during operation.

Our team redesigned the chamber configuration and liner profile to better match the material conditions while maintaining stable crushing performance.

Results delivered:
• Significantly extended mantle wear life
• Fewer liner changeouts and reduced maintenance time
• 24% reduction in maintenance costs
• 7% increase in crusher throughput

When liner design is aligned with real operating conditions, the impact goes beyond wear life. It supports more stable crushing performance, fewer shutdowns and improved plant productivity.

Self-aligning mainshaft: improved reliability and reduced maintenance requirements

Working beneath suspended loads and chasing alignment adds risk, rework and time to every shutdown. The FLS self-aligning mainshaft is a retrofit-ready upgrade for gyratory crushers that guides and centres the shaft during assembly so teams reach final position the first time and protect critical sealing surfaces.

Crusher liners engineered to handle the toughest ores

At a West African gold operation, geology shifts and mining changes made the ROM feed tougher. Uneven feeding from a single side-dump hopper and fines that compacted when wet accelerated wear. This drove more frequent liner changeouts and cut productivity.

Our approach
FLS worked on site to analyse feed characteristics, crusher performance and operating parameters then delivered a two-phase optimisation:

• Phase 1: chamber performance
New concave and mantle profile to run a smaller OSS. This produced a finer crusher product to support higher SAG mill throughput while staying within safe operating limits.

• Phase 2: life extension
Updated concave metallurgy and an adjusted mantle changeout plan to extend life and reduce maintenance downtime.

Measured results:
• Concave life more than doubled to 5.99 million tonnes
• Mantle life increased 60% to 1.2 million tonnes
• Crusher liner maintenance downtime reduced by 30%
• SAG mill feed sizing optimised to support throughput goals

Why it matters
Better liner performance is not just wear life. It is reliability, safer maintenance and more tonnes with fewer stops. It also helps reduce shutdown exposure by lowering the frequency of liner changeouts and creating a safer maintenance workflow on site.
