A 500 mm titanium rocket ring without buying a 500 mm titanium plate. 🚀

That’s the manufacturing challenge tackled by the Aerospace Systems Research Institute (ASRI) at the University of KwaZulu-Natal, working with Petrawell and integration partner AMT3D.

For the STEVE sounding rocket, the team needed large-diameter titanium radax joint rings. Rather than machining them from expensive titanium plate and removing most of the material as waste, they investigated an additive manufacturing approach.

The solution was a clever hybrid process:
🔹 Print four titanium segments on a Meltio M600
🔹 Assemble and machine them onto a 600 mm steel build plate
🔹 Complete the ring using a Meltio Robot Cell with an inert atmosphere bubble
🔹 Finish the components through machining, inspection and assembly

The approach also creates a repeatable manufacturing method that could potentially be applied to larger components for ASRI’s future launch vehicle programme.

In the oil and gas industry, reliability is non-negotiable. At ExxonMobil’s Baton Rouge refinery, a critical component designed to protect instrumentation from fluid contamination presented an opportunity for innovation.

By adopting Meltio’s Laser Metal Deposition (LMD) technology with the Meltio M600, ExxonMobil moved beyond traditional manufacturing constraints and unlocked a new approach to producing titanium components.

The result? A redesigned titanium anti-wicking device that delivered:
✅ 42% reduction in unit cost
✅ 90% reduction in lead time - from 4–6 weeks to just 58.8 hours
✅ Improved part performance and structural reliability

Titanium 64 was never previously considered a viable option due to cost and manufacturing challenges. Meltio’s technology changed that perception, enabling ExxonMobil to produce titanium components efficiently while meeting demanding refinery requirements.

Researchers at the University of Groningen have achieved a major breakthrough by creating the first fully 3D-printed MEMS flow sensors based on the real geometry of seal whiskers using Boston Micro Fabrication - BMF's microArch S240.

By replicating the unique undulating structure of harbor seal and gray seal whiskers with sub-10 µm precision, the team developed sensors capable of:
✅ Detecting displacements as small as 0.5 µm
✅ Delivering 5–10× higher signal-to-noise ratios than smooth whisker designs
✅ Maintaining stable performance over 3,000 duty cycles

This research demonstrates how bioinspired design and high-resolution micro-3D printing can unlock new possibilities for MEMS, robotics, underwater sensing, and biomedical applications.

High-performance additive manufacturing depends on how the system is engineered - not just the materials it uses.

In our latest video, we explore how miniFactory.fi - 3D printer systems are designed to run high-performance polymers in tightly controlled environments, enabling consistent processing of materials such as ULTEM, PEEK, PE, and carbon-filled nylons.

This controlled approach is combined with an open material platform and the AARNI system, allowing users to generate part performance reports that support qualification for regulated industries including rail, aerospace and maritime.

One of the most compelling examples is maritime manufacturing, where steel components are being replaced with high-performance polymers to reduce weight, improve corrosion resistance, and maintain mechanical performance - ultimately improving vessel efficiency.

There are still a number of misconceptions around Meltio technology, particularly when it comes to cost, complexity, and accessibility.

In reality, many users find that part production can be significantly more cost-effective than traditional casting or forging methods, with dramatic reductions in lead times. What once took weeks or months can often be turned around in hours.

Another common misunderstanding is deployment. These systems don’t require specialist environments and can operate in standard workshop or warehouse settings, making integration far more straightforward than expected.

While there is still a learning curve, especially for first-time users, the technology is designed to be approachable, and with the right training, it becomes a powerful and efficient production tool.
