📃 At one of our customers, we supported a temperature-controlled storage process where the material had to be kept under -20 °C. A previous incident, caused by an open freezer door, led to material spoilage and significant financial loss. The goal was to prevent such cases in the future.

• Real-time temperature monitoring of the freezer
• Email notification to the shift leader when temperature exceeds a defined threshold

• Installation of a PC and temperature sensor inside the freezer system

🔧 From hidden errors to reliable production 🚀
📃 At one of our customer’s production lines, we were called in to investigate a critical issue where SPC measurements stopped during production—without any error message.

❗️ This silent failure often went unnoticed by operators, leading to significant downtime across multiple stations.

✔ Our solution:
• Identified PLC program inconsistency across 4 stations
• Root cause: race condition caused by multiple “run empty” flags
• Re-engineered the logic using a single, reliable flag
• Eliminated physically impossible states in auto mode
• Tested and deployed the solution across all affected stations

✅ Result: significantly reduced downtime across shifts and a more stable, predictable production process.

This project highlights how deep PLC analysis and practical problem-solving can eliminate hidden errors and improve real production performance.

⚙️ From commissioning support to solving complex production issues

We started by supporting an e-bike battery manufacturer during the commissioning of a few stations.
Over time, this developed into ramp-up and general software support across multiple production lines.

🔍 The challenge
One of the key issues was a gantry servo system where the servo pair frequently became misaligned.
The problem was difficult to reproduce and happened for no apparent reason.

💡 Our approach
✔️ Introduced servo tracking (scope) functions to capture when the issue occurs
✔️ Created documentation to help local maintenance realign the servo pair

🛠 Root cause & solution
We found that the pre-shift test routine did not check for workpieces between positions before high-speed movements.
These parts were accelerated into the machine structure, causing the misalignment.

After identifying the issue:
✔️ The software was updated with stricter checks
✔️ High-speed movements were reduced during pre-shift tests

📈 The result
✅ Fewer damaged parts
✅ Significantly reduced downtime
✅ A standardized method for handling future misalignment cases

📊🤝 Annual strategy meeting – review, outlook, and exchange

Our annual strategy meeting took place over the past few days – an important moment to pause together, reflect on the past year, and look ahead to the future.

The focus was initially on an open review: Which projects presented particular challenges? Where were we able to celebrate successes? And what insights can we take with us for the future?

The constructive exchange once again demonstrated how valuable different perspectives and experiences are within the team.

Building on this, we defined our strategic priorities for the coming year. Goals were specified, new ideas discussed and prioritized, and next steps defined. In order to develop the topics further in a sustainable manner, tasks and responsibilities were distributed to all team members – so that we can move forward together in a structured manner and with a clear direction.

Another nice item on the agenda was the honoring of our colleagues on the occasion of their anniversaries. The day was rounded off with drinks, snacks, and lots of good conversation. Of course, there was also plenty of time for personal exchanges away from the agenda.

Many thanks to everyone involved for the preparation, the open discussions, and the pleasant atmosphere. We are taking away lots of inspiration and look forward to the coming year and the next steps! 🚀✨
