HMI works… then suddenly disappears? ⚠️

It may not be a bad HMI or cable. Two devices using the same IP address can cause intermittent communication.

Before replacing hardware, check:

✅ Unique IP for every device
✅ Correct subnet
✅ Document network settings before changes

Duplicate IP = Unstable Communication

💬 Comment “IP” for the 3-device network check.

Free PLC slot doesn’t always mean free power. ⚠️

Every expansion module draws current from the PLC/backplane supply.

Before adding a module, check:

✅ Backplane power limit
✅ Module current consumption
✅ Exact PLC/module manual

FREE SLOT ≠ FREE POWER

💬 Comment “BACKPLANE” for the checklist.

Sensor ON… but PLC input still OFF? ⚠️

Don’t replace the sensor immediately.

Sometimes the sensor is working correctly, but the PLC still doesn’t receive the signal because of the PNP/NPN configuration or input-common wiring.

Before changing the sensor, check:

✅ Is the sensor PNP or NPN?
✅ Is it compatible with the PLC input?
✅ Is the PLC input COM/common connected correctly?
✅ Is the correct 24V / 0V reference reaching the circuit?

A small wiring mismatch can look like a faulty sensor—and lead to unnecessary replacement and downtime.

VFD Starts—RCD or Earth-Leakage Protection Trips? ⚠️

When a protection device trips as the VFD starts, never bypass or disable it.

VFD switching can generate leakage current, but repeated tripping may also indicate:

✅ Motor or cable insulation problems
✅ Incorrect or poor grounding
✅ Excessive motor-cable length
✅ Damaged or unsuitable shielded cable
✅ Incorrect protection-device selection
✅ VFD, motor or wiring faults

The complete installation must be checked before changing any protection settings or components. Proper diagnosis helps protect personnel, prevent equipment damage and reduce unexpected downtime.

Need selection or replacement support? Send SMIDMART the VFD model, motor rating, cable length and complete trip details.

How much is your Industrial AI actually costing per useful manufacturing outcome?

A lower AI/cloud bill does **not automatically mean better ROI**.

For manufacturers, the more useful metrics are:

⚙️ Cost per inspection
📊 Cost per prediction
🏭 Cost per production batch
⏱️ Cost per supported production hour
✅ Quality and throughput gained for every rupee spent

Our latest Smidmart article explains how to connect **AI infrastructure cost → production performance → measurable manufacturing ROI**, including edge vs cloud considerations and a practical 7-step cost framework.

Servo Replacement: Check These 5 Things First ⚙️

A servo motor that looks similar may still be completely incompatible with the existing system.

Before selecting a replacement, verify:

✅ Electrical rating — voltage, current, power and speed
✅ Servo drive compatibility — brand, series and control requirements
✅ Feedback system — encoder or resolver type and connector
✅ Brake requirement — confirm whether a holding brake is needed
✅ Mechanical fit — fl**ge size, shaft dimensions and connector arrangement

Choosing the wrong servo can lead to drive faults, installation problems, poor performance or equipment damage.

Need replacement support? Send SMIDMART clear photos of the motor and drive labels, along with the shaft and fl**ge dimensions.

Why Does a PT100 Sensor Have Extra Wires? 🌡️

The extra wires on a PT100 sensor are not optional—they help compensate for resistance in the connecting cable and improve temperature-measurement accuracy.

Here’s the difference:

✅ 2-wire PT100: Simple wiring, but lead resistance can affect accuracy
✅ 3-wire PT100: Compensates for lead resistance and is widely used in industrial applications
✅ 4-wire PT100: Provides the highest accuracy by compensating for resistance in all connecting leads

The PT100 wiring configuration must match the temperature controller or PLC RTD input. Incorrect wiring or configuration can cause inaccurate readings, unstable values, or sensor faults.

Need help with compatibility? Comment “PT100” with your sensor wiring type and controller model for support from SMIDMART.

Solenoid Coil ON, but the Valve Isn’t Moving? ⚠️

A glowing solenoid LED only confirms that the indicator is receiving power. It does not prove that the valve is operating correctly.

When the coil is ON but there is no valve movement, check:

✅ Actual voltage across the solenoid coil
✅ Available air-supply pressure
✅ Blocked or restricted exhaust ports
✅ Manual override operation
✅ Valve spool movement
✅ Correct coil voltage and valve configuration

The problem may be electrical, pneumatic, or mechanical. Verifying each point helps prevent unnecessary coil or valve replacement.

Need sourcing support? Send SMIDMART the valve model, coil voltage, and available air pressure.

Never Guess a Motor Overload Relay Setting ⚠️

An incorrect overload relay setting can cause frequent nuisance trips—or fail to protect the motor when an overload occurs.

Before selecting and setting the overload relay, always verify:

✅ Motor nameplate current
✅ Overload relay current range
✅ Motor connection method
✅ Starting time and load conditions
✅ Manufacturer’s installation guidance

The setting should be based on the actual motor and application, not assumptions. Correct selection helps protect the motor, reduce unexpected downtime, and improve equipment reliability.

4–20 mA or 0–10 V? Choose the Right Analog Signal

These two analog signals are not interchangeable and should never be connected without checking compatibility.

Before wiring a transmitter to a PLC, verify:

✅ Transmitter output type
✅ PLC analog-input specification
✅ Cable distance
✅ Electrical-noise conditions
✅ Module configuration and wiring

4–20 mA is generally preferred for long cable runs and electrically noisy industrial environments, while 0–10 V is commonly used for shorter distances in controlled conditions.

Using the wrong signal type can result in inaccurate readings, unstable measurements, or no signal at all.

Need help selecting the correct analog solution? Send SMIDMART your transmitter signal type, PLC analog-module model, and cable distance.
