The cost you can't see.

The day-one spec was met. The lifetime economics weren't.

An independent industry analysis of a single meat-processing site found that roughly 30% flow degradation in ageing screws meant about 870,000 kWh wasted per year.

In a 24/7 biogas upgrading plant, where flow is revenue, even a few percent of lost compression flow can quietly erase millions over the project's life.

You can't easily audit a running compressor's true efficiency without a calibrated test — so the bleed accumulates unnoticed, year after year.

The number that's drifting is specific energy: kW per m³/min, the true cost of every cubic metre of air.

It runs in, it doesn't wear out

Most machines get worse as they bed in. A rotary-vane compressor gets slightly better.

In the first ~500 hours, the blade flanks polish smooth where they slide in their rotor slots, cutting internal friction and trimming the power drawn. Efficiency rises a few percent — independently verified by Intertek — and then it locks in and holds.

(To be precise: the gain comes from the flanks polishing, not the tips. The tips never contact the stator at speed.)

At zero hours a good screw and a vane are broadly comparable. By 500 hours the vane has improved and pulled ahead — before the screw has even begun to age.

Then the two move in opposite directions, and the gap widens.

The self-renewing seal.

A rotary-vane compressor seals on a hydrodynamic oil film. The film is the seal — and it reforms on every rotation.

There's no clearance to open. The rotor carries no axial thrust; it floats on two continuously lubricated bush bearings, so there's no thrust bearing whose wear could ever open the seal.

There's no blowhole.

And the blade tips never touch the stator wall — they ride on the film. (If they touched at running speed, the surfaces would seize in an instant.)

The seal doesn't decay over time. It's renewed every revolution.

That single architectural difference is why a vane machine holds its efficiency for decades while a clearance-sealed machine declines from hour one.

Scheduled, not surprising.

Here's a tell hiding in plain sight: screw-compressor makers themselves recommend an air-end overhaul every four to six years.

That interval isn't arbitrary. It's roughly the point where lost efficiency and bearing wear make opening the machine worthwhile.

Read it honestly and it's an admission — the decline isn't a risk, it's expected, scheduled in from the day of sale.

And the uncomfortable part: an overhaul restores the geometry, but the loss returns. Independent field studies of in-service screw fleets have measured efficiency losses anywhere from 15% to over 50% against the original rating.

The wear is built into how the machine seals.

The blowhole

Every leakage path inside a screw compressor is a clearance — and the most stubborn one is the blowhole, the geometric gap where the two rotors mesh.

Decades of cleverer rotor profiles and tighter tolerances have shrunk it. None have closed it — it's inherent to how two meshing rotors seal.

And as the bearings wear and clearances open, it grows back. The leak you spent precision-engineering money to minimise slowly returns.

No other rotary design carries so many simultaneous leakage paths. A self-renewing oil film has no blowhole to begin with.
