INSIDE AN ENERGY AUDIT | Compressed Air Systems

Our team was recently on site at a steel manufacturing facility, carrying out a compressed air system assessment as part of an industrial energy audit.

Compressed air is often referred to as the fourth utility, alongside electricity, water and fuel. While it's essential for many industrial processes, it can also be one of the most expensive forms of energy if not properly managed.

During a compressed air audit, we evaluate the entire system, looking at factors such as:
✔ Air leaks in the distribution network
✔ Compressor loading and control strategies
✔ System operating pressure
✔ End-use applications
✔ Maintenance practices
Even small inefficiencies can lead to unnecessary energy consumption, increased operating costs, and reduced equipment reliability.
Identifying these opportunities early helps organisations improve system performance and make better-informed decisions about their energy use.

YOU CAN'T MANAGE WHAT YOU DON'T MEASURE!
Many organizations invest in new equipment or renewable energy systems, yet overlook one of the most valuable assets for improving energy performance; accurate energy data.

Without measuring energy use, it's difficult to:
1.Identify where energy is being wasted.
2.Prioritize the most impactful improvements.
3.Quantify potential cost savings.
4.Track progress and verify results.
Energy efficiency begins with understanding how energy is consumed. Reliable data turns assumptions into informed decisions and helps organizations invest where it matters most.

We recently supported a mini supermarket in Sindo Town with a solar installation designed to enhance reliable day-to-day operations.
For retail businesses, energy keep the lights on, it supports refrigeration, point-of-sale systems, customer experience, and overall business continuity. Reliable energy infrastructure also helps maintain product quality and supports uninterrupted service.

Power factor is often overlooked until penalties begin appearing on electricity bills.
A low power factor means your electrical system is not using power as efficiently as it could, leading to higher costs and unnecessary strain on equipment.
For many facilities, maintaining a healthy power factor is one of the simplest ways to improve electrical performance while avoiding avoidable utility charges(power factor surcharge).

Congratulations to Mombasa Cement Ltd – Athi River Plant on achieving the Energy Management Compliance Certificate under the Energy (Energy Management) Regulations, 2025.

Facilities that take a structured & sustained approach to energy efficiency are consistently unlocking value in cost optimization, operational performance, and long-term sustainability.

Merculex Energy Solutions Ltd is proud to have supported this journey and to see the tangible outcomes of strong leadership commitment to energy efficiency.

𝐌𝐨𝐬𝐭 𝐞𝐥𝐞𝐜𝐭𝐫𝐢𝐜𝐚𝐥 𝐟𝐚𝐢𝐥𝐮𝐫𝐞𝐬 𝐚𝐫𝐞 𝐜𝐚𝐮𝐬𝐞𝐝 𝐛𝐲 𝐭𝐡𝐢𝐧𝐠𝐬 𝐰𝐞 𝐨𝐯𝐞𝐫𝐥𝐨𝐨𝐤.
After conducting several electrical inspections across commercial and industrial facilities, one pattern continues to emerge: existence of minor installation and maintenance gaps that go unnoticed for years.
Some of the most common findings include:
🔹 Loose electrical connections causing overheating
🔹 Poor earthing and bonding practices
🔹 Overloaded circuits resulting from facility expansion
🔹 Deteriorated cable insulation
🔹 Lack of proper labelling and documentation
The challenge is that these issues rarely attract attention until they cause downtime, safety incidents, or equipment damage.

A well-executed inspection provides insight into asset condition, operational reliability, maintenance priorities, and future investment needs.

For facilities consuming at least 180,000 kWh annually, the Energy Management Regulations, 2025 now require the appointment of licensed Energy Managers.

Beyond compliance, this requirement is about building the internal capacity to actively manage and reduce energy costs. The regulations signal a shift from energy efficiency as a technical exercise to a performance and accountability priority.
We recently conducted an Energy Manager Training, subcontracted by the Kenya Association of Manufacturers, focused on equipping professionals with practical skills in understanding energy use to applying measurement and verification in real operations.

When solar pv systems are aligned with actual demand, they deliver real value and not just capacity.
We recently delivered a solar installation for a bank branch, and for institutions the focus is shifting from simply adopting solar to understanding how it fits within overall energy use.
In this case, the system was designed at approximately 5.4 kWp of solar PV, paired with a 30 kWh lithium battery and a 12 kW inverter. The configuration allows for about 50% direct use for bank operations and 50% storage, with an estimated payback period of around two years.

At the end of the day, energy investments should be evaluated like any other capital decision; which is based on returns.

𝗖𝗢𝗠𝗣𝗥𝗘𝗦𝗦𝗢𝗥 𝗢𝗣𝗧𝗜𝗠𝗜𝗦𝗔𝗧𝗜𝗢𝗡
Compressed air systems are often optimised for capacity and not efficiency.
A common issue we encounter is compressors operating within the same pressure band, sharing load regardless of actual demand. While this may appear stable, it quietly drives unnecessary energy consumption, especially during low-demand periods.

In a recent engagement with one of our clients, two compressors were operating simultaneously between 5.5–6.5 bar, resulting in avoidable energy losses.

By implementing a simple but strategic Energy Conservation Measure; through introduction of a staggered pressure band the system operation was aligned with real demand:
• 𝙇𝙚𝙖𝙙 𝙘𝙤𝙢𝙥𝙧𝙚𝙨𝙨𝙤𝙧 𝙨𝙚𝙩 𝙖𝙩 6.5 𝙗𝙖𝙧
• 𝙇𝙖𝙜 𝙘𝙤𝙢𝙥𝙧𝙚𝙨𝙨𝙤𝙧 𝙨𝙚𝙩 𝙖𝙩 5.5 𝙗𝙖𝙧
This ensured that only one compressor operates during low demand, with the second unit activated only when required.

𝗜𝗺𝗽𝗮𝗰𝘁 𝗮𝗰𝗵𝗶𝗲𝘃𝗲𝗱:
• 155,963 kWh annual energy savings
• KES 3.27M annual cost savings
• 51.47 tCO₂/year emissions reduction
• Payback period of
