There are several important rules to follow when installing a LiFePO₄ (Lithium Iron Phosphate) battery system. One of the most overlooked—yet critical—concerns the use of washers on battery terminals.

Many standard washers are made from materials such as zinc-plated steel or stainless steel, while battery cables and cable lugs are typically manufactured from high-conductivity copper. Because these metals have different electrical resistances, introducing steel washers into the current path can create a point of higher resistance.

As high current flows through the connection, this increased resistance can generate excessive heat. If the connection is not properly tightened or if the wrong type of washer is used, the heat buildup may damage the battery terminal, melt insulation, reduce system efficiency, or, in severe cases, lead to electrical arcing or fire.

For this reason, always follow the battery manufacturer's installation guidelines. Where washers are required, use the type and material specified by the manufacturer, ensure all terminals are clean, and tighten connections to the recommended torque. Proper installation not only improves system performance but also minimizes downtime and significantly reduces the risk of costly or dangerous failures.

When power flows from your battery bank through the inverter to your electrical loads, the battery cables become one of the most important components in the system.

Properly sized cables ensure efficient energy transfer, while undersized cables create unnecessary resistance, leading to voltage drop, power loss, and excessive heat.

Many people mistakenly believe that battery capacity alone determines efficiency. In reality, cable size (cross-sectional area) and length are the primary factors that influence how efficiently power moves from the battery to the inverter and ultimately to your loads. Undersized cables result in higher resistance, which wastes energy as heat and reduces the overall performance of your system.

Best Practice for Cable Sizing:
Always size your battery cables at a minimum of 125% of the expected maximum current (ampacity) under normal operating conditions. This accounts for continuous loads, safety margins, and potential surges.
This recommendation is especially important in hot climates. High ambient temperatures reduce a cable’s current-carrying capacity (ampacity), meaning you may need to upsize the cable even further or use higher-temperature-rated insulation to prevent overheating and voltage drop.

Additional Tips for Optimal Performance:
1. Keep cable length as short as possible.

The most effective way to avoid a fire hazard is to prevent overheating in the first place. Oversizing your solar cables is the best and safest approach. While the upfront cost may seem high, the long-term benefits in safety, efficiency, and peace of mind make it a highly worthwhile investment.

The battery has come a long way from its humble beginnings as a lead acid chemistry.

A lot of funds have been poured into research and that has produced some tangible results.

2025 witnessed a 61% increase (to 353GWh) in the installed battery capacity all across the world. A substantial amount came from the enormous AI data centres as well as grid stabilisation efforts.

From the solid state battery which promises to give EVs up to 1,000km on a single charge. And charge the battery in less than 30 mins to sodium ion batteries which use very common materials, making it affordable; there are several battery chemistries still in their infancy stage but with more investment in research should yield greater benefits in the storage of power for present and future use.

The future is definitely electrical, and is also clean, and renewable!
