The fl**ge is correctly specified, the gasket is correct, and the bolts are certified. Then Why Is the Joint Still leaking?
On process plants across the region, this scenario plays out more often than most maintenance engineers want to admit. The fact is that the materials are right and the real failure is in the sequence.
🏭 Why Sequence Matters
A fl**ge gasket deforms plastically under load. When bolts are tightened in a linear sequence (1, 2, 3, 4 around the fl**ge), the first bolts pull the fl**ge face unevenly. By the time the last bolt is tightened, the first bolt has already lost a portion of its preload through gasket creep. The joint is never uniformly loaded.
A bolt that reads correct torque on your wrench is carrying less preload than you think. The gasket knows it, even if the torque tool does not.
🏭 The Star Pattern Rule
The correct method is a cross-bolt (star) pattern, applied in three passes.
First pass at 30% of target torque.
Second pass at 70%.
Final pass at 100%, followed by a clockwise verification pass.
For large-diameter fl**ges above 600mm NPS, a fourth snug pass is standard practice before the full torque sequence begins. It is not optional on high-pressure connections. It is the step that makes everything after it meaningful.
🏭 The KSA Complication
Saudi ambient temperatures above 40°C accelerate gasket creep during installation. Bolts tightened in morning conditions will show measurable load loss by afternoon. The material has not failed. Physics has simply continued working after your torque wrench was put away.
Critical joints on hot service lines require a re-torque check 24 hours after initial installation to account for thermal relaxation. Skipping this step on a high-pressure, high-temperature fl**ge in the Eastern Province is one of the more common ways a correctly specified joint becomes a maintenance event six months into service.
