It is the back half of summer. The AC in the break room is losing the fight, the afternoon storms roll through on schedule, and the floor keeps moving anyway. Trucks still show up. Orders still ship. The work does not check the forecast.

Most facilities are full on the floor and wide open above it. That empty vertical volume is usable square footage you already own and already pay to heat, cool, and insure. It is just sitting there.

A mezzanine or work platform turns that dead air into a real second level: a home for slow-moving inventory, a QC or assembly area, a supervisor's office over the line, or straight additional storage. It goes in without the timeline, cost, or permitting weight of expanding the building itself, and it is engineered to your load, your codes, and your workflow.

When a facility runs out of pallet positions, the instinct is to go find more building. Often the real problem is that standard selective rack gives up a lot of space to aisles, and there are denser ways to store the same product.

The catch is that density has to match how your product moves. Pushback rack buys you depth while keeping most of your selectivity. Pallet flow is built for high-velocity SKUs where first-in-first-out actually matters. Drive-in packs the most pallets into the smallest footprint, as long as your product can live with last-in-first-out. Pick wrong and you trade one problem for another.

When forklifts, pallet jacks, and people share the same congested lanes, everyone slows down to avoid everyone else. It reads as normal. It is actually throughput leaking out of your operation one near-miss and one yielded right-of-way at a time.

Most facilities inherited their traffic pattern instead of designing it. Storage went where there was room, and the travel paths formed around it. The result is bottlenecked intersections, forklifts waiting on pedestrians, and product taking the long way to the dock. It is slower, and it is where incidents start.

We design flow deliberately: separated travel paths, storage placed to shorten routes, and intersections that do not force a stop. Predictable movement is faster movement, and it is safer as a byproduct, not as an afterthought.

In a lot of operations, the single biggest labor drain is not picking. It is the travel between picks. Shelves and bins spread across a floor turn every order into a walk, and that walk repeats thousands of times a week.

US data center power demand is jumping from 31 gigawatts in 2025 to a projected 41 this year, and most of that new load is landing inside facilities that already exist. Rows get added. Density climbs. The cooling design that worked at the original scale quietly falls behind.

A lot of the operations we walk into this year were designed for a slower business than the one running inside them today. Reshoring and faster domestic production pushed volume up, and the racking, flow paths, and staging areas that were fine 18 months ago are now the thing everyone works around.

Nobody planned it that way. You added a shift, then a product line, then a few more pallet positions wherever they would fit, and the facility quietly turned into a workaround. The cost shows up as congestion, longer pick paths, and product staged in aisles because there is nowhere else for it to go.

Material handling operations are spending 65 to 70 percent of operating expenses on labor. That number was already high before workforce shortages made it harder to maintain headcount, let alone grow it.

The operations getting ahead aren't necessarily larger or better funded.
