As vehicle electrification continues to increase the number and complexity of electrical connections, manufacturers face growing demand for reliable, high-volume wire harness production.

Sonotrode wear remains a key challenge in ultrasonic metal welding, contributing to tooling replacement, maintenance requirements, and production interruptions. As manufacturers work to maintain efficient and reliable operations, improving tooling durability becomes increasingly important.

EWI Applications Engineer Amin Moghaddas, Ph.D. will address this topic at Automotive Digital Transformation's Automotive Wire Harness & EDS Conference with his presentation, “Improving Durability of Ultrasonic Welding Tooling for Wire Harness Applications.”

Attending the conference? Connect with Amin ([email protected]) to discuss your ultrasonic metal welding challenges and schedule a time to meet in Dearborn.

Lights, camera, advanced manufacturing.

This week, the BuildFreedom.US team joined us at EWI headquarters in Columbus for an exciting couple of days to capture the energy and excitement of advanced manufacturing.

When the team reached out about filming at EWI, they saw a natural fit. Our work in welding and joining, advanced manufacturing, materials, testing and workforce development aligns closely with the Build Freedom mission to highlight the people and technologies helping rebuild American manufacturing.

They spent time with our skilled technicians, engineers, and early-career professionals, while getting an up-close look at the technology and expertise behind the work we do every day.

We're grateful to The Ohio State University Center for Design and Manufacturing Excellence Lab for helping the film crew share a student perspective on the opportunities, innovation, and real-world impact that make manufacturing such an exciting field to pursue.

We had a great time being part of the shoot, and we can’t wait to see what they captured.

More to come from BuildFreedom.US.

How do you join plastic to metal without adhesives or fasteners? EWI CEO Stephen Kelly put the question to Senior Technology Engineer Jeff Ellis in this video.

How it works: the sample is PVC joined directly to aluminum. A laser textures the metal to create micro-scale features. The polymer is then melted into those features and locks in place as it cools.

What this means for manufacturers:
- No adhesive cost, storage, or cleanup
- No adhesive degradation over time
- Lighter assemblies
- Heat separates the materials for recycling or repurposing at end of life

As mixed-material designs become more common, joining methods need to work for faster production, better performance, and more end-of-life options.

EWI has been selected by America Makes to lead a new $13.2 million national program aimed at solving one of the biggest barriers to using additive manufacturing for critical defense parts: the cost and complexity of verifying part quality.

The three-year INSITE program will pair real-time monitoring with AI-driven analysis to catch potential defects during the build, not just after it, making inspection faster, cheaper, and more targeted.

EWI will lead a team that includes The Boeing Company, GKN Aerospace, Lockheed Martin, Northrop Grumman Corporation, Norsk Titanium, Addiguru, Computational Tools, FormAlloy Technologies, Inc., and TRI Austin. United States Air Force, U.S. Army, and U.S. Navy partners will also contribute to the development of industry and military standards.

We’re proud to lead this collaborative effort to advance confidence in additive manufacturing and help create a path toward broader adoption for critical applications.
