On a raw-mill drive, AirVibe tracked the girth-gear vibration changing. MultiViz AI flagged the wear pattern. The mesh was adjusted in a planned window.

The cheapest sensor is expensive when it misses the failure.

By the time a machine trips, a BMS alarms, or an operator complains, the failure is already advanced. Now it is overtime, expedited parts, and lost production.

Earlier mechanical detection changes the math. A little attention now instead of a big bill later.

Waiting for the alarm is not free. It is just a cost you pay later.

A machine can be failing mechanically while the controls still look fine. Amps normal. Temperature normal. Process normal.

Vibration is where it shows up first. Weeks before the trip.

That is the trap of waiting for a controls alarm. By the time the process notices, the damage is done.

Caught early, it was a planned bearing change. Missed, it was a weekend shutdown.

Same fault. Two very different weeks.

The difference is when you saw it. A bearing, a cavitation issue, a misalignment, a gear problem all give warning in the vibration long before they give warning in production.

Early means you pick the day. Late means the machine picks it for you.

On a roll-form mill gearbox, AirVibe saw the gear-mesh sidebands growing. MultiViz AI flagged early tooth pitting. Handled in a planned changeover, before the line stopped.

Early, an estimated 5,000 to 20,000 dollars. Late, 50,000 to 250,000 and lost production.

Most plants are drowning in data and starving for answers.

A dashboard only helps if someone has time to sit and watch it. Most teams do not. So problems scroll by unseen.

Collecting more data does not fix that. Neither does another chart.

The fix is pushing a clear call to the team. Which machine, what is wrong, what to do. The answer finds you.

People hear AI and picture a black box guessing.

Real faults are not a guess. They leave signatures. Outer-race bearing frequencies. Gear mesh and sidebands. Cavitation broadband. Looseness harmonics. Imbalance at running speed.

The AI reads those patterns out of the full waveform. Pattern recognition on real physics, not a hunch.

But it only works if the sensor actually captured the signal.

Would you trust a fault call more if you could see the signature behind it?

Two identical pumps. Same model, same duty. They still do not vibrate the same.

Install, foundation, piping, alignment, age. Every machine has its own normal.

So a single alarm limit is either too tight for one and too loose for the other. Late or false, depending on the machine.

Learn each asset's baseline, and you flag the change that matters instead of the number that was arbitrary.

How many of your alarm limits were set by the machine, and how many by a template?

AirVibe flagged a rising inner-race defect frequency on a conveyor gearbox. MultiViz AI called Stage 2. Confirmed on inspection, swapped in a planned window, before the belt jammed.

Early, a 500 to 5,000 dollar job. Run to failure, an estimated 25,000 to 250,000 dollars with the line down.

This is why most vibration programs lose trust.

False alarms. Cry wolf a few times with a threshold that does not fit the machine, and the team stops believing the system. Real faults then get ignored with the noise.

Better data creates better AI. Full waveform, plus behavioral learning, plus a human on the important calls, keeps alerts credible.

An alert only works if people still believe it.

How many false alarms before your team stops trusting the system?
