Counter-UAS systems have a problem most spec sheets don't mention: they're trying to listen and shout at the same time.

Inside a single cUAS enclosure, the radar transmitter, the RF surveillance receiver, the comms link, and the jammer are all operating in close physical proximity across overlapping frequency bands. A jammer running at tens or hundreds of watts can blind the receiver sitting next to it β€” if the shielding between them isn't right.

That's not a theoretical concern. It's a system-level failure mode introduced at the component level.

A few things we see determine whether cUAS hardware performs as designed or fails at qualification:

β†’ Housing seams, fastener locations, and connector penetrations are where shielding effectiveness actually gets tested. A machined aluminum housing with a poorly fitted gasket delivers far less attenuation than its theoretical rating suggests.

β†’ FIP dispensing eliminates the fit variability of die-cut designs. Standard bead tolerance of Β±0.15 mm (Β±0.006") is achievable β€” but start and stop zones near T-joints can vary -30% to +45% from nominal without deliberate process control.

β†’ Thermal is the other half of the problem. Radar transmitters, AESA front ends, and jamming amplifiers convert serious electrical input into heat, often in dismounted platforms with no heat sink, no cooling loop, and almost no airflow.

β†’ MIL-STD-810 temperature cycling from -40Β°C to +71Β°C stresses every gasket, solder joint, and adhesive bond in the assembly. Commercial-grade materials don't survive it.

The engineers designing these systems already know the physics. The gap is usually in how the components get made β€” and whether the manufacturing partner understands that a start/stop zone deserves explicit design attention rather than a general note on the drawing.

Because the soldier carrying this system doesn't get a corrective action in the field.
