Dana 30 Front Axle Repair — 1999 Jeep XJ
This Dana 30 was definitely ready for some attention. The original coil spring buckets/brackets had rusted to the point that there wasn’t enough good metal left to save them. Once everything was stripped down, the extent of the corrosion was pretty obvious—the old brackets were basically falling apart.
I cut the damaged brackets completely off, cleaned the axle tubes back to solid bare steel, and fitted new replacement coil bucket assemblies. Getting these positioned correctly was one of the most important parts of the job. I took the time to establish the location and orientation before committing to the welds so the coils, shocks, sway-bar links, and suspension geometry would all end up where they belong.
The new brackets were tacked in place first, measurements were checked again, and then they were welded to the Dana 30 tubes in sections to control heat. The axle also needed some additional repair work around the original suspension mounting areas where years of rust had taken their toll.
Quite a difference from what came off of it. The old brackets were severely perforated and structurally done; now the axle has solid steel supporting the front suspension again.
Still some cleanup and finishing work to do before it goes back under the XJ, but this Dana 30 is getting a second life instead of heading to the scrap pile.
Cut it out. Clean it up. Measure twice. Burn it in. 🔧🔥
