𝗠𝗮𝘄𝗱𝘀𝗹𝗲𝘆𝘀 𝗕𝗘𝗥: 𝗘𝗻𝗴𝗶𝗻𝗲𝗲𝗿𝗶𝗻𝗴 𝗘𝘅𝗰𝗲𝗹𝗹𝗲𝗻𝗰𝗲 𝗶𝗻 𝗗𝗖 𝗠𝗼𝘁𝗼𝗿 𝗥𝗲𝗵𝗮𝗯𝗶𝗹𝗶𝘁𝗮𝘁𝗶𝗼𝗻


Our workshop team recently took this 7.5kW unit through a comprehensive, step-by-step overhaul. Here is a look at the technical process behind the rebuild:

𝗠𝗲𝗰𝗵𝗮𝗻𝗶𝗰𝗮𝗹 𝗥𝗲𝗰𝘁𝗶𝗳𝗶𝗰𝗮𝘁𝗶𝗼𝗻: After initial teardown and assessment, the original shaft was found to be bent beyond acceptable runout tolerances. We manufactured and machined a brand-new shaft in-house to exact specifications before press-fitting the core.

𝗖𝗼𝗿𝗲 𝗣𝗿𝗲𝗽𝗮𝗿𝗮𝘁𝗶𝗼𝗻: The armature core was stripped of its degraded insulation and meticulously prepped for rewinding.

𝗖𝗼𝗶𝗹 𝗠𝗮𝗻𝘂𝗳𝗮𝗰𝘁𝘂𝗿𝗶𝗻𝗴 & 𝗜𝗻𝘀𝗲𝗿𝘁𝗶𝗼𝗻:A custom set of coils was wound to OEM specifications, fitted into the slots, and securely banded to withstand high centrifugal forces.

𝗜𝗻𝘀𝘂𝗹𝗮𝘁𝗶𝗼𝗻 & 𝗖𝗼𝗺𝗺𝘂𝘁𝗮𝘁𝗼𝗿 𝗥𝗲𝗳𝘂𝗿𝗯𝗶𝘀𝗵𝗺𝗲𝗻𝘁: The assembly underwent a thorough varnishing process for superior dielectric strength. To ensure optimal brush commutation, the commutator was skimmed, undercut, and dynamically cleaned.

𝗗𝘆𝗻𝗮𝗺𝗶𝗰 𝗕𝗮𝗹𝗮𝗻𝗰𝗶𝗻𝗴 & 𝗔𝘀𝘀𝗲𝗺𝗯𝗹𝘆: The completed armature was dynamically balanced to eliminate vibration-induced stress, followed by final mechanical assembly and testing.

We are thrilled to welcome a very familiar face back to Mawdsleys BER!

Please join us in giving a huge welcome to our new starter engineer, Simon, who actually began his career right here as an apprentice. Talk about coming full circle!

Simon brings an incredible 30 years of industry experience back to the workshop. He’s worked with some major names over the decades, developing a massive breadth of knowledge across site work, pumps, AC and DC motors, and workshop supervision. Most importantly, he possesses a rare and highly specialized skill that is becoming harder and harder to find in modern engineering: expert motor rewinding. Having someone with his level of technical expertise on the team ensures we can continue delivering the highest standard of specialist care for our clients' AC/DC motors.

A few quick facts about Simon:

🇳🇿 Global Roots: He was born in New Zealand and spent time in Australia before moving to the UK as a child.
🏎️ Outside the Workshop: When he's not fixing motors at work, he's usually working on them at home. He's a massive motorsport fan (regularly catching MotoGP and Touring Cars at tracks like Silverstone) and loves working on his own vehicles.

𝗦𝗺𝗼𝗼𝘁𝗵 𝗥𝘂𝗻𝗻𝗶𝗻𝗴, 𝗡𝗼 𝗩𝗶𝗯𝗿𝗮𝘁𝗶𝗼𝗻𝘀: 𝗣𝗿𝗲𝗰𝗶𝘀𝗶𝗼𝗻 𝗚𝟭 𝗕𝗮𝗹𝗮𝗻𝗰𝗶𝗻𝗴 𝗼𝗻 𝗮 𝗥𝗮𝗶𝗹𝘄𝗮𝘆 𝗗𝗖 𝗦𝗲𝗿𝗶𝗲𝘀 𝗠𝗼𝘁𝗼𝗿

Ever had a motor sound like it’s trying to shake itself out of the housing? Excessive vibration isn't just a noisy nuisance—it’s a ticking clock on bearing failure and unexpected downtime.
We recently had this 7.5kW DC series motor (380V / 23A) in the Mawdsleys BER workshop. Its primary job is crucial but punishing: driving a large aluminium fan on the drive end to force air through critical rail infrastructure.

Here is a behind-the-bench look at how our engineering team ensures it runs flawlessly.

𝗧𝗵𝗲 𝗖𝗵𝗮𝗹𝗹𝗲𝗻𝗴𝗲: 𝗗𝘂𝗮𝗹-𝗙𝗮𝗻 𝗗𝘆𝗻𝗮𝗺𝗶𝗰𝘀
This specific armature setup presents a unique balancing challenge:
• Drive End (DE): A heavy, large aluminum fan doing the heavy lifting.
• Non-Drive End (NDE): A smaller, composite cooling fan made of both metal and plastic.
With mixed materials and asymmetric weight distribution, standard "close enough" balancing won't cut it.

𝗧𝗵𝗲 𝗣𝗿𝗼𝗰𝗲𝘀𝘀: 𝗙𝗼𝗿𝗺𝘂𝗹𝗮-𝗗𝗿𝗶𝘃𝗲𝗻 𝗣𝗿𝗲𝗰𝗶𝘀𝗶𝗼𝗻
Our engineers don't guess; they calculate. To get this unit spinning perfectly on our balancing machine, the process requires strict technical discipline:
1. Custom Geometric Profiling: We measure the precise physical dimensions of the armature and fans.
2. Tolerance Calculation: Using industry-standard formulas, we calculate the exact residual unbalance weight tolerances required to hit the targeted vibration grade.
3. Dynamic Spin Testing: The machine spins the assembly, pinpointing exactly where and how much weight needs to be added or corrected.

𝗧𝗵𝗲 𝗚𝗼𝗮𝗹: 𝗔𝗰𝗵𝗶𝗲𝘃𝗶𝗻𝗴 𝗚𝟭 𝗣𝗿𝗲𝗰𝗶𝘀𝗶𝗼𝗻 𝗚𝗿𝗮𝗱𝗲
While standard balancing is often acceptable for general industry, the rail sector demands more. We target a G1 Precision Grade—one of the tightest balancing standards achievable for this class of machinery.
