As outdoor temperatures rise, the electrical resistance of copper wire goes up. If your control cabinet is located hundreds of feet away from your field valves, standard 24VDC or 120VAC control signals can suffer a measurable voltage drop by the time they reach the coil.
Why voltage drop stalls your valves:
• The Weak Magnetic Pull: A solenoid coil relies on precise magnetic force to pull its plunger home. If your voltage drops by just 10% to 15% due to long wire runs and hot copper, the magnetic field weakens dramatically, leaving the valve stuck halfway or clicking uselessly.
• The Overheating Loop: When a coil doesn't receive enough voltage to fully seat its plunger, the air gap remains open, forcing the coil to draw higher inrush current continuously until it burns out.
• Thermal Resistance Amplification: Hot summer ambient air plus internal wire heat compounds the resistance problem, turning a minor voltage drop into a total operational failure.
The Quick Fixes:
1. Size Up Your Wire Gauge: For long cable runs across large industrial yards or outdoor process lines, step up to a thicker wire gauge (like going from 18 AWG to 14 or 12 AWG) to minimize resistance losses.
2. Use Interposing Relays: Instead of running weak low-voltage lines all the way to the field, place a control relay close to the valves and switch local, heavy-duty power right at the manifold.
3. Check Operating Tolerances: Always verify that your coil can operate reliably within a \pm10\% (or wider) voltage fluctuation range.
