When a pallet arrives damaged, transport usually gets the blame.
Often, though, the journey just exposes a weakness that was already in the load.

A hard brake or a sharp corner is the final test. The underlying cause is usually one of six:

1️⃣ Cases overhanging the pallet edge
2️⃣ A stacking pattern reused across different case sizes
3️⃣ Stretch wrap applied by eye rather than by containment force
4️⃣ Heavier product sitting in the upper layers
5️⃣ Pallet condition
6️⃣ Variation from one pallet to the next

The first five can usually be fixed through specification and inspection, with no capital outlay.

The sixth is the easiest to miss. When loads vary across a shift, the failures look random, so they tend to get put down to transport.

Pallet-truck take-off AND automatic pallet feeding. No forklift, no pit, no ramp.
Until now, most sites had to pick one. Our compact palletiser does both, without touching your floor.

The requirement kept coming up on site visits: get forklifts out of production areas, keep the robot running through pallet changes, and fit it all at the end of an existing line.

The usual answers were costly. You could excavate a pit so conveyors sit flush (expensive, disruptive, often not allowed in leased buildings or on food-grade floors). You could build a ramp, which eats space. Or you could stop the cell for every pallet change and lose throughput.

The compact palletiser uses low-profile conveyors that run close to floor level:
✅ Full pallets collected straight off the conveyor by pallet truck
✅ Empty pallet stacks loaded at low level and fed in automatically
✅ The robot keeps running, so pallet flow is continuous

It's a full-speed industrial cell (140kg payload robot, 30+ products per minute depending on stack pattern) in a very small footprint. Single and double lane options are available, and a new product size can be set up in about five minutes.

It suits sites where:

- Forklifts are restricted or being phased out
- The cell sits in a food, clean or pharmaceutical area
- Space is too tight for a counterbalance truck

A £57,900 palletiser pays for itself in under 18 months against one operator on one shift. On 24/7, it's under five months.

Hard-to-fill production roles are usually talked about as a frustration, not a cost. So we put a number on it.

One full-time operator on roughly the National Living Wage, on one shift, costs around £38,500 a year all-in once you add employer NI, holiday cover, pension, sick pay, recruitment, training and management time. More if it's agency cover or there are shift premiums.

A role covered around the clock isn't one salary. It's four:

One shift: ~£38.5k a year, payback ~18 months
Two shifts: ~£77k, payback ~9 months
Three shifts: ~£116k, payback ~6 months
24/7: £154k+, payback under 5 months

That's labour cost alone, before counting higher output, less transit damage and the manual handling risk that goes away when the lifting stops.

Where should a manufacturer automate first? The end of the line.

Palletising is the heaviest manual work on site, the hardest job to keep staffed, and the easiest to measure. It's self-contained, so nothing upstream has to change. And a modern cell logs production and downtime, which is often the first honest picture a site has of where the line actually stops.

The gap is real: Western Europe hit a record 267 robots per 10,000 employees in 2024, while UK installations fell 35% to 19th worldwide.

Plenty of manufacturers have automated once, had a poor experience and stopped. It usually comes down to three things: who can programme it, whether it survives a change of plan, and whether it fits the space you have.

Container unloading stayed manual for one reason: mixed case sizes. That constraint has now gone.

Destuffing is one of the last supply chain jobs still done almost entirely by hand. Two or three people inside a hot, confined box, lifting case after case. Hard to recruit for, harder to keep staffed.

The problem was never the handling. It was changeover. Containers arrive with several case sizes in an order the receiving site doesn't control, and on a conventional palletiser every new size means a new stack pattern and a robot programmer. The programming time outruns the unloading time.

With automatic programming, a laser measures each case on the boom conveyor, spots a size change, generates the new pattern and carries on stacking after a single confirmation. The sizes don't need to be known in advance.

What's left for people is one lighter transfer at the container face. Conveying, stacking, wrapping and labelling run on their own.
