LME cracking during resistance spot welding of AHSS is no longer unpredictable. A recent WorldAutoSteel study found zero LME across five current production stack-ups, even under rigorous conditions.

Key levers? Using the latest-generation steel grades, in-house testing protocols, controlled heat input, and larger-diameter electrodes over sharp edges.

Myth: Steel is a heavy material, so it can't compete with lightweight materials on sustainability.

Fact: Steel has the lowest emissions of any major structural automotive material, and Advanced High-Strength Steels (AHSS) are the only material that reduce emissions in all three phases of a vehicle's life, from production and use through to end-of-life.

It's not about how much a material weighs; it's about its impact over the full vehicle life cycle.

Weld distortion is expensive to catch late, and easy to predict early.

New on AHSS Insights: How welding distortion simulation lets engineers predict shape deviations in AHSS body structures before building a prototype. This allows engineers to test fixes like longer clamping times without a physical trial.

This is becoming especially critical as battery enclosures push tighter dimensional tolerances.

Steel is everywhere. It's the safety cage around you, the crash zones ahead of you, the chassis beneath you. Steel makes up about 65% of the average vehicle. And it's 100% recyclable, infinitely, without losing quality.

📌 Save this one for the weld shop.

LME cracking during resistance spot welding of zinc-coated AHSS is no longer an unpredictable threat. It can be predicted and avoided. Four steps, straight from Dr. Max Biegler (Fraunhofer IPK) on AHSS Insights:

1️⃣ Ask your steel supplier for the latest grades. Newer AHSS chemistries are far less LME-sensitive. In a WorldAutoSteel study, all five production stack-ups showed zero LME even under extreme conditions.

2️⃣ Build an in-house testing protocol. There's no industry-wide standard yet, so establish a procedure that forces cracks to appear for comparison. The simplest? Increase weld time until cracking starts. (Remove the zinc coating first, or you won't see them).

3️⃣ Target your toughest welds with mitigation strategies. Avoid excessive heat input, skip sharp-edged electrodes in favor of larger working plane diameters, extend hold times for heat dissipation, and keep equipment in spec. That means no misaligned guns, worn electrodes, or under-cooled tips.

Forming AHSS isn't a radical departure from conventional high-strength steel, but the key differences in die design, press selection, and springback management can make or break a part.

Know what to expect before the steel hits the die.

ICYMI: High strain rate testing is the foundation of automotive crash simulation accuracy and it's the focus of our latest AHSS Insights article.

Dr. Daniel (Danny) Schaeffler (EQS) and Trey Leonard, PhD (Standard Mechanics) break down testing methods, how strain rate sensitivity varies across steel grades, and how that data calibrates the models automotive engineers rely on to predict crash performance.
