Converting Biomass Waste into Renewable Energy and High-Value Biochar

Application: Biomass-to-energy generation with renewable electricity and biochar production.

Overview

A renewable energy facility in California sought to convert biomass waste into clean electricity while creating additional value from process byproducts. Working alongside specialized engineering partners, Ship & Shore Environmental developed an integrated thermal processing system capable of producing 3 MW of renewable power while generating high-quality biochar for industrial applications.

The Challenge

The facility required a reliable process that could maximize energy recovery from biomass, minimize emissions, and operate with high efficiency. The project also needed to transform biomass residues into marketable products, improving both sustainability and long-term project economics.

The Solution

Ship & Shore engineered an integrated system utilizing four pyrolysis units, each processing biomass in an oxygen-free environment. Together, the units handle 50 tons of biomass per day, producing approximately 4,000 SCFM of syngas.

Unlike combustion, pyrolysis thermally decomposes biomass without oxygen, converting it into syngas and inert biochar while avoiding direct burning. The generated syngas is routed to a custom Direct-Fired Thermal Oxidizer (DFTO), where controlled oxidation produces high-temperature flue gas.

The recovered thermal energy is transferred through a Waste Heat Boiler (WHB) and superheater to generate steam that drives a turbine-generator, producing 3 MW of renewable electricity.

Results

The integrated system delivers multiple operational and environmental benefits:

• 3 MW of renewable electricity generation
• 1 MW used for plant operations and 2 MW exported to the electrical grid
• Processing of 50 tons/day of biomass waste
• Production of approximately 4,000 SCFM of syngas
• High-quality biochar suitable for industrial applications
• Reduced dependence on fossil fuels while supporting circular resource utilization

The pyrolysis process also produces premium biochar, typically representing 12–15% of the biomass feedstock by weight. Rather than becoming waste, this material serves as a valuable carbon product. Research has shown that replacing fossil carbon with sustainably produced biochar in ironmaking can reduce associated CO₂ emissions by more than 30%, creating both environmental and commercial value.

Conclusion

By integrating pyrolysis, thermal oxidation, and waste heat recovery into a single engineered solution, Ship & Shore Environmental helped transform biomass waste into renewable electricity and valuable biochar. The project demonstrates how innovative process integration can improve energy efficiency, reduce emissions, generate new revenue streams, and support a more sustainable industrial future.

⭐ Beyond the Spray Booth: Engineering Complete VOC Control Systems

Paint and coating processes require consistent product quality while managing air emissions generated from solvent-based materials. During application, drying, and handling, volatile organic compounds (VOCs) are released and must be controlled to meet environmental regulations and maintain safe operating conditions.

VOC Generation Sources

VOCs are produced at multiple stages within coating operations. Spray booths are a primary source, where solvent v***rs are exhausted during application. Additional emissions occur during paint mixing, storage, and material transfer due to natural ev***ration.

Curing ovens and bake systems contribute significantly due to elevated temperatures and continuous airflow. High-speed coating lines require large volumes of heated air, resulting in high exhaust flow rates with relatively low VOC concentrations. Fugitive emissions from leaks or open handling points can further increase total VOC load.

Operational Challenge

A key challenge in these processes is the combination of high airflow and low VOC concentration. This condition makes it difficult to maintain stable combustion and increases overall energy demand for emission control systems.

RTO Technology Overview

Regenerative Thermal Oxidizers (RTOs) are a widely applied solution for VOC abatement. These systems operate at temperatures between 1,400°F and 1,800°F, oxidizing VOCs into carbon dioxide and water v***r.

RTOs utilize ceramic heat exchange media to capture and reuse thermal energy from the exhaust stream. This regenerative process allows thermal efficiencies up to approximately 95%, while maintaining VOC destruction efficiencies above 95–99%.

System Design Consideration

Effective VOC control depends on proper capture and system integration. This includes well-designed ductwork, balanced airflow, and source capture at emission points.

In certain applications, a Permanent Total Enclosure (PTE) may be required to fully contain emissions and direct them to the control system, ensuring consistent compliance and performance.

Conclusion

RTO systems provide a reliable and proven solution for VOC control in paint and coating operations. Their ability to manage high airflow, variable solvent loads, and strict regulatory requirements makes them preferred technology for long-term operational efficiency and compliance.
